Can you get the bolt in enough to get it to take thread, maybe doing it up a little will help it move and tap it while under pressure of the bolt

emery paper the internal surface of the balancer and around the keyway. Sounds like its nipping up on a burr. Also check the crank key for burrs and that it is seated fully in its slot. It may be seated incorrectly a little far back in the slot. Check it with a straight edge so its sitting paralel with the crank.

Use a little "anti-seize". Don't just use grease as grease can set hard.

good luck

thanks alot everyone i got it back on. its almost in line now maybe a mm or 2 off. the way i got it on was by putting the bolt on without the washer ( because it wasnt catching the thread with the washer) and tightening it slightly. then i undid it and put the washer on with the bolt and just tightened it. took a bit of effort but it went on. started it up and the belt is not fully on the pulley that is above the harmonic balancer, but it will do for now. might have to put a washer behind it to make it sit right

so it sits proud with the factory washer ? :S

you need to lock the balancer up to do the bolt up.
