Are there any down sides to getting a re-build? Eg, is it more prone to die quicker?

That depends on what gets replaced in the 'rebuild'

If all it gets are bearings, synchro rings, oil & gaskets then it won't last as long as a brand new box due to the wear on the gear sets.

A full rebuild with new input shaft, gear cluster etc is considerably more expensive but in effect you will be getting a new gearbox.

well i've only owned my car since it had 80,000km on it, it blew at 140,000km, i know for a fact the damage would have been done before as i look after it, so i'd expect another run of at least 150,000km, which is 10 years for me, and it's a little stronger than standard, won't miss a service every 20,000km also, all this to me equals lifetime.

You have a T5 EL2XR8? If my T5 blew up, I'd go to Mal Wood, ask for new T5Z from him and swap with my old gearbox. Not sure how much he'll pay you for your current box, but new, the T5Z on it's own is cheap at around $2500! Ok, it may cost a few hundred more than some local gearbox builder "rebuild" but you get what you pay for and Mal always looks after you.
