I have seen this problem before. It was caused by not setting the camchain adjuster properly, and it floggs out the block too.

If you run a hi-vol oil pump, you can run a lighter engine oil too, with a cooler. Engine oil to use, Penrite HPR10 for winter & HPR 15 for summer.

before blaming the pump i would want to know where has is broken?
Is the gear damaged?
alignment problem with the dizzy?
blocked oil gallery causing it to dry out?

etc etc.

Are they the ones that machined it etc? Shouldn't they have picked something like that up at machining time?

did it strip the gear on the shaft like it did to the first one??

do you think there might have been some damage to the dizzy gear from the first failure causing the second aux shaft to fail?.
i still cant beleive it only lasted 2 hours :? .

also i was going to ask you did ford specify what engine the new shaft was for? eg..eb/ed/el or ef/au? im just curious if there was a different part number between the dizzy and non dizzy engines?

If the aux shaft is anything like a pinto 2.0L then you would have next to buckleys checking the small bore where the end of the shaft rotates inside. For the cost of a re-bore and sticking a white metal bearing in there, you could get a virgin 4.0L block with a decent small aux shaft bore.

Try fitting another aux shaft in the block and see if there is any play coming from the rear.
